Every FDM helmet build starts with the same two questions: what scale does the helmet need to be for my head, and how many pieces does it need to be for my printer? Answer those correctly before you run a single layer and the rest of the build follows logically. Answer them wrong and you either spend an afternoon reprinting or discover at the final seam that the helmet is 20mm too narrow.
Scaling Your Helmet to Your Head
Measure your head circumference at the widest point (just above the ears and across the forehead): this is typically 55-58cm for adult males, 53-56cm for adult females. Convert to diameter: circumference divided by pi (3.14159). An average male head is approximately 17.5-18.5cm wide at this measurement point.
In Bambu Studio or Blender: import the helmet file, check its current interior cavity width. Calculate the scale factor: (your head diameter + 15-20mm clearance for foam lining) divided by the current interior dimension. Apply that scale factor uniformly to the whole file. A 15-20mm clearance budget allows for a comfortable foam liner inside the helmet.
Print a test section first. A 20% scale slice of the helmet’s side profile printed in 30 minutes confirms the scaling before you commit to the full print.
Split Strategy by Printer Size
256mm printer (Bambu A1): Most helmets split cleanly into 3 pieces: top dome, front face, and back shell. Orient each piece to print with its largest flat surface on the bed. The dome prints crown-up (curved top facing up, flat cut base on bed). The front face prints face-down with the interior facing up. The back shell prints the same way.
340mm printer (Bambu H2S): Split into 2 pieces at the center-back vertical axis. Front half and back half. Each half prints with the cut face flat on the bed.
In both cases: use Bambu Studio’s built-in Cut tool for the splits. Add alignment pins (2mm diameter holes, 10mm deep) at the mating faces so the pieces register accurately when glued. Model these in Blender or use Bambu Studio’s connector feature in the Cut tool.
Print Settings for Helmet Sections
Layer height: 0.20mm for large structural sections, 0.12mm for any sections with surface detail (face plate details, decorative trim). Walls: 3-4 for helmet rigidity. Infill: 10-15% gyroid, sufficient for a display/wear piece. The helmet shell geometry provides structural rigidity. Infill just fills the wall cross-section.
